In a B2B supply chain, the problem goes beyond a single box. Warehouse managers must calculate a seamless fit from the product and container to the pallet and truck. Every calculation starts with the actual size of the goods. You need calipers or a tape measure to record length, width, and height. If the item has an irregular shape, measure across its widest protruding points. Therefore, this number represents the net volume of the product.
However, you cannot use this exact number for the inside dimension of the box. Workers need clearance to insert their hands and grip the item. A safe tolerance usually falls between 5 and 10 millimeters per side. As a result, this gap ensures fast packing speeds without scratching the component surface.
Adding space for partitions and layer pads
Many electronic parts and precision mechanical tools cannot stack directly. Factories often use ESD Danpla partitions or EVA foam to divide cells. In this case, the inner dimension must equal the sum of all cell widths plus the partition thickness.
For example, assume you arrange 10 parts in a row. Each part measures 50 millimeters wide. The partition thickness is 3 millimeters, and you need 9 partitions to separate the items. The minimum internal width is 500 millimeters for parts plus 27 millimeters for partitions, totaling 527 millimeters. You then add the safe handling tolerance to get the final inner dimension.
Common pallet size standards in logistics
After defining the minimum size to hold the goods, the next step matches it with a pallet. The pallet acts as the base handling unit in warehousing. Therefore, the chosen box size must fit the pallet footprint tightly. Leftover gaps waste volume, while overhang crushes the box corners.
Each export market uses a different standard pallet footprint. Danpla boxes for logistics must be compatible with the receiving partner system. Below are the three most common industrial pallet sizes.
Asian standard pallet (1100 x 1100 millimeters)
Warehouse systems in Vietnam, Japan and Korea widely use the 1100 x 1100 millimeter size. This square shape makes forklift turning easier in narrow aisles. A standard 20-foot shipping container has an internal width of roughly 2.35 meters. Therefore, the 1100-millimeter pallet fits perfectly in two rows side-by-side inside the container.
For this pallet, standard Danpla outer dimensions are often 550 x 550 or 550 x 366 millimeters. These ratios allow a flat number of boxes per layer without leaving large voids.
EUR pallet standard (1200 x 800 millimeters)
If you export goods to Europe, the 1200 x 800 millimeter EUR1 pallet is a strict requirement. This dimension matches standard truck doors in the region. The modular factor of a EUR pallet divides very cleanly. For example, you can specify box sizes like 600 x 400 or 400 x 300 millimeters.

Modular algorithms to fill pallet footprints
Once you know the pallet deck size, you must adjust the packaging dimensions. The goal is an area utilization factor of 95 to 100 percent. This process requires some math to find the most ideal outer dimensions.
You cannot simply divide the exact pallet size by the number of boxes. Doing so causes errors during real-world stacking. The box walls bulge slightly when carrying a load. Therefore, packaging engineers apply a modular algorithm that accounts for this outward bulge.
Calculating stacking clearance
Instead of the absolute pallet size, you should subtract 10 to 15 millimeters per edge. For example, a 1200 x 1000 pallet gives an effective stacking footprint of 1190 x 990 millimeters. You use this adjusted number as the baseline for dividing ratios.
Assume you need to place 4 boxes along the length and 3 boxes along the width. The maximum outer length of one box becomes 1190 divided by 4, equaling 297.5 millimeters. The outer width is 990 divided by 3, equaling 330 millimeters. In this scenario, the ideal Danpla size is 297 x 330 millimeters. Preventing overhang and underhang
Overhang happens when boxes protrude past the pallet edge. This is a leading cause of crushed corners and damaged goods inside. Moreover, an overhanging box catches on warehouse racking easily during forklift transport.
In contrast, underhang happens when the box stack sits deep inside the pallet edge. This stacking method reduces the overall compressive strength of the load. The box edges do not transfer force straight down into the pallet blocks. Instead, the cargo weight presses on the top deck boards, warping the wood or plastic. Accurate modular sizing eliminates both of these errors entirely.
Determining box height and stacking limits
Length and width dictate the arrangement on a single layer. However, the box height dictates the number of layers on a pallet. Product features and transport rules both govern this height limit.
Unlike traditional cardboard, the hollow fluted structure of Danpla bears weight extremely well along the vertical flutes. A PP plastic thickness of 4 to 5 millimeters allows a box to support tens of kilograms from above. Nevertheless, every material has technical boundaries.
Overall height limit of the loaded pallet
The inner height of the container or truck bed determines the maximum stack height. A standard shipping container has a door height of roughly 2.2 meters. Therefore, a loaded pallet rarely exceeds 1.5 meters to ensure safe handling clearance.
If you build a 1.5-meter load and use a 300-millimeter tall Danpla box, you will fit about 4 or 5 layers. This math includes the height of the base pallet itself. The designed box height must divide evenly into the target total height.
Compressive load bearing of the bottom box
The box resting on the bottom layer carries the entire weight of the tiers above it. This pressure is known as static load. When a truck drives on a bumpy road, acceleration forces multiply this pressure heavily, known as dynamic load.
To prevent the bottom layer from crushing, you must select an appropriate Danpla thickness. Light goods under 5 kilograms can use 3-millimeter thick plastic. Heavy goods over 15 kilograms require 5-millimeter or thicker plastic. In addition, installing hard plastic corner profiles boosts vertical compressive strength significantly.
